3 Introduction 1. Introduction Knowledge of material behaviour during the machining operations is vital. This knowledge is useful at the component design stage or when machining techniques are being specified and materials selected. At this point, knowledge can be deployed in the drive to avoid subsequent machining problems and therefore unnecessary manufacturing cost. The objective in Exercises 3 and 4 "Machinability and Machinability Testing (Part A + B)" as well as in Exercise 6 "Influencing Machinability" should therefore be to impart the necessary basic knowledge required in order to recognise and master the machining problems which arise in industrial practice. The intention here, is to convey the requirements for practical intervention in the machining process by examining the interaction between the condition of the material, the type and condition of the tool, the machining techniques and machining parameters. The basic elements relating to machinability are first discussed within the framework of Exercise 3 Machinability and Machinability Testing (Part A). Additionally, Tool Life and Surface Quality, two of the major factors used to evaluate machining properties, are described in detail. The two other major factors Total Force and Chip Shape are dealt with in Exercise 4. Fertigungstechnik I - Übung 3 3

Fundamentals of machinability a) Where the intention is to describe tool-life capacity (capability of the combination tool/workpiece in order to machine) clearly, it is essential always to state the tool-life conditions, tool-life criteria and tool-life parameters, the so called evaluation factors, together. Explain the terms tool-life conditions, tool-life criteria and tool-life parameters. Definition: Schneidfähigkeit ist die Eigenschaft eines Werkzeugs, ein Werkstück oder einen Werkstoff unter gegebenen Bedingungen spanend zu bearbeiten. c) What is meant by the term "edge-holding property"? Definition: Unter Zerspanbarkeit wird die Gesamtheit aller Eigenschaften eines Werkstoffes verstanden, die auf den Zerspanprozess einen Einfluss haben. Mit ihm werden ganz allgemein die Schwierigkeiten beschrieben, die ein Werkstoff bei der spanenden Bearbeitung bereitet. e) For evaluation the machinability of a material you can use the chemical configuration on one hand and on the other hand you can apply three further points at minimum. What are these points? f) In general four major evaluation criteria are used in order to describe the machining properties. 6 Tool-life as evaluation parameter 3. Tool-life as evaluation parameter a) Tool-life T, is a very significant parameter to characterise the machinability of materials. What is the definition of the tool-life? b) Long-time machining tests conducted on machine tools are arranged by cutting conditions which are usual in industrial practice. Name two major long-time machining tests and describe the basic approach adopted in these experiments. Name the preferable kind of cutting material for each test method? Temperaturstandzeit-Drehversuch Verschleißstandzeit-Drehversuch: Als Standkriterium wird ein bestimmter Werkzeugverschleiß gewählt, der durch konstante Schnittbedingungen erreicht werden muss. Dieser Versuch ist für alle Schneidstoffe geeignet. Temperaturstandzeit-Drehversuch: Als Standkriterium wird eine bestimmte Oberflächentemperatur des Werkzeuges gewählt, die durch konstante Schnittbedingungen erreicht werden muss. (Erkennbar durch Anlassfarben auf der Schnittfläche) Dieser Versuch ist für hochwarmfeste Schneidstoffe wie Hartmetalle oder Keramiken ungeeignet. The measurements were plotted in a double logarithmic diagram (figure 3.2). Please appoint the tool-life curve! In the double logarithmic diagram you can approximate the curve of cutting speed and tool-life linear. This function is called Taylor s function in cutting mechanics. Fertigungstechnik I - Übung 3 7

C V ist der Ordinatenabschnitt beim Abszissenwert 1, d.h. der Wert für die Standzeit bei einer Schnittgeschwindigkeit von v c = 1 m/min. Der Faktor k ist die Steigung der Standzeitgeraden im doppeltlogarithmischen System. Geringe Steigungswerte sind typisch für temperaturempfindliche Schneidstoffe, z.b. HSS (zwischen -7 und -12 d.h. steil abfallende Kurve). Bei höheren Steigungen ist der Schnittgeschwindigkeits- bzw. Temperatureinfluss wesentlich geringer, z.b. Schneidkeramik (zwischen -1,5 und -3 d.h. flach abfallende Kurve) d) For evaluation the machinability of a material with respect to tool wear, you can use the term Z v. When is this term assessed as good? Z v ist dann als gut anzusehen, wenn der Werkstoff mit hoher Schnittgeschwindigkeit und möglichst großem Spanungsquerschnitt bei möglichst geringem Werkzeugverschleiß zerspant werden kann. Surface quality as evaluation factor The surface roughness results of the shape of the cutting edge and of the relative motion between workpiece and tool. During the longitudinal face turning process this roughness is affected basically by the shape of the cutting edge and the feed. All the other parameters should be constant! R t v c Begründung: Das Maximum im unteren Schnittgeschwindigkeitsbereich entsteht durch adhäsive Erscheinungen an Haupt- und Nebenschneide. Mit wachsender Schnittgeschwindigkeit tritt diese Erscheinung in den Hintergrund und die Oberflächenrauheit kann durch die theoretische Betrachtung begründet werden. d) What can we do, if we want to improve the surface quality by constant velocities? Eckenradius: große Eckenradien verbessern die Oberflächengüte bei konstantem Vorschub Werkzeug-Einstellwinkel der Nebenschneide: kleine Winkel verbessern die Oberflächengüte Werkzeug-Einstellwinkel: Durch Winkel in der Nähe von 90 lässt sich die Gefahr des Regenerativeffektes verringern, was sich positiv auf die Ober- Fertigungstechnik I - Übung 3 12

13 Surface quality as evaluation parameter flächengüte auswirkt (Durch große Winkel wird die Hauptschneidennormalkraftkomponente reduziert!). Werkzeug-Orthogonalspanwinkel: große Winkel (positive) verringern ebenfalls die Gefahr des Regenerativeffektes und wirken sich positiv auf die Oberflächengüte aus.
