1 Source: Cemex 1 Rüdersdorf cement plant Zementwerk Rüdersdorf ZKG Rüdersdorf: a cradle of the German lime and cement industry Rüdersdorf: Eine Wiege der deutschen Kalk- und Zementindustrie The ZKG students field trip took place between 14 th and 16 th June 2011, this time in co-operation with CEMEX OstZement GmbH, Rüdersdorf Works (Fig. 1). Almost 50 students from the RWTH Aachen and from Cottbus spent two days at one of the most versatile factories in Europe, gathering information about current requirements placed on plant and process technology. On , the programme commenced with the presentation An Introduction to the Group and the Rüdersdorf factory by Hans-Dieter Grudno, Managing Drector of Cemex OstZement GmbH, Werk Rüdersdorf. Rüdersdorf (Figs. 2-4), is one of the earliest locations of the German lime and cement industry. Limestone has been quarried here for over 750 years and the first cement factory was built in The present company s legal predecessor, Readymix, took over the Rüdersdorf cement factory in 1989 and continuously invested in the location. The most significant modernisation measures were the restructuring of the limestone quarrying and Vom fand, diesmal gemeinsam mit der CEMEX OstZement Gmbh Werk Rüdersdorf (Bild 1), die ZKG-Fachexkursion statt. Fast 50 Studenten der RWTH Aachen und aus Cottbus konnten sich an zwei Tagen über aktuelle Anforderungen an die Anlagen- und Verfahrenstechnik in einem der vielseitigsten Werke Europas informieren. Am begann das Programm nach einer kurzen Einführung durch Christian Reinke (Bauverlag BV GmbH) mit dem Beitrag Der Konzern und das Werk Rüdersdorf stellen sich vor von Hans-Dieter Grudno (Cemex OstZement GmbH, Werk Rüdersdorf). In Rüdersdorf (Bilder 2-4) hat die deutsche Kalk- und Zementindustrie unter anderem ihren Ursprung. Seit über 750 Jahren wird hier Kalkstein abgebaut, 1885 entstand das erste Zementwerk. Die damalige Rechtsvorgängerin, die Readymix, hatte das Zementwerk Rüdersdorf 1989 übernommen und kontinuierlich in den Standort investiert. Wesentliche Modernisierungsmaßnahmen waren die Neustrukturie- 28 ZKG

2 ZKG Excursion // EVENTS preparation systems, construction of the new production line No. 5 and modernization of the cement grinding, storage and dispatch systems. The Rüdersdorf plant burns three clinker qualities and manufactures a total of 11 cement types (CEM I, CEM II, CEM III). The product portfolio is rounded off by special building materials and limestone meal. Bulk products are transported by roadtankers and railway tank wagon, as well as in 25 kg bags. Herr Grudno then provided details about kiln line 5. In Rüdersdorf, more than 60 % of the required heat is input into the calciner of the preheater tower. The centrepiece of the Rüdersdorf system is a circulating fluidized bed (CFB). The employed primary fuels are hard coal, lignite and natural gas (only for heating-up). Secondary fuels are used in the CFB, the calciner and the clinkering zone burner. The cement grinding plant comprises two grinding systems equipped with roller presses and one ball mill and separator. The roller presses are each equipped with separator circuits and installed downstream of 2 parallel single-pass ball mill circuits. The grinding systems and conveyor lines are dedusted by bag filters. The finished material is transported to the cement silos via diverse conveying equipment. Extremely high importance is placed on occupational safety. Herr Grudno stated that the number of industrial accidents had continuously decreased since The next lecturer was Raymond Haböck of Siemens AG, Leipzig, with a presentation on the subject of Electro-technical System Engineering on the Cement Manufacturing Sector. He described the SICEMENTCIS system family that is very successfully employed in the cement industry. Siemens provides the cement industry with tailored solutions on the sectors of power, CEMAT, instrumentation, drives, BoP (Balance of Plants) and IT. Herr Haböck showed examples of how these systems are successfully employed in factories all around the world. Next, Marieke Walter and Matthias Raabe gave presentations relating to Claudius Peters Projects GmbH. Frau Walter s lecture dealt with Silo Technology and Fundamentals of Pneumatic Conveying. After a brief overview of the company s history, she introduced a number of products, such as the vertical ball ring mill, packing systems and material storage systems. Claudius Peters test plant facility performs small-scale tests for mills, packing machines, pressure vessels, X-pumps, silos and the Fluidcon conveying system, providing important data for the system design departments. Claudius-Peters equipment installed in Rüdersdorf include the clinker cooler, silo systems and pneumatic conveyors e.g. for transporting coal dust. Following that, an overview of possible applications for different conveying systems was presented. After lunch, the topic was The Use of Gravimetric Dosing Technology for Energy Efficiency and Process Safety in Cement Production, a presentation by Johann Seiler of FLSmidth Pfister GmbH, Augsburg. For more than 100 years now, FLSmidth Pfister has been supplying continuous dosing systems for a wide range of applications in the feeding of fuels and dusts. Next, rung von Kalksteinabbau und aufbereitung, der Neubau der Linie 5 sowie die Modernisierung von Zementmahlung, lagerung und versand. In Rüdersdorf werden drei Klinkerqualitäten gebrannt und insgesamt 11 Zementsorten (CEM I, CEM II, CEM III) hergestellt. Sonderbaustoffe und Kalksteinmehl komplettieren das Produktportfolio. Die Produkte werden als lose Ware über Silofahrzeuge und die Bahn sowie als Sackware in 25 kg-säcken verschickt. Dann ging Grudno genauer auf die Ofenlinie 5 ein. Über 60 % des Wärmeeintrags erfolgt in Rüdersdorf am Calcinator des Vorwärmerturms. Herzstück der Anlage in Rüdersdorf ist eine zirkulierende Wirbelschicht (ZWS). Als Primärbrennstoffe werden Steinkohle, Braunkohle und Erdgas (nur beim Aufheizen) eingesetzt. Sekundärbrennstoffe kommen in der ZWS, dem Calcinator und dem SZ-Brenner zum Einsatz. Für die Zementmahlung sind 2 Mahlsysteme mit Rollenpressen und eine Kugelmühle mit Sichter installiert. Den mit Sichterkreislauf ausgestatteten Rollenpressen sind jeweils 2 parallel im einfachen Durchlauf betriebene Kugelmühlen nachgeschaltet. Die Mahlanlagen und Förderwege werden mit Schlauchfiltern entstaubt. Das Fertiggut wird über diverse Förderanlagen zu den Zementsilos transportiert. Arbeitssicherheit hat einen sehr hohen Stellenwert. Grudno wies darauf hin, dass seit 2002 die Anzahl der Arbeitsunfälle kontinuierlich reduziert werden konnten. Ihm folgte Raymond Haböck (Siemens AG, Leipzig) mit einer Präsentation zum Thema Elektrotechnischer Anlagenbau in der Branche Zement. Er stellte die in der Zementindustrie erfolgreiche SICEMENTCIS-Familie vor. Über die Bereiche Power, CEMAT, Instrumentation, Drives, BoP (Balance of Plants) und IT können von Siemens abgestimmte Lösungen für die Zementindustrie angeboten werden. Diese werden erfolgreich in Werken auf der ganzen Welt eingesetzt, wie Haböck an Beispielen zeigte. Die Claudius Peters Projects GmbH wurde durch Marieke Walter und Matthias Raabe vertreten. Frau Walter referierte zum Thema Silotechnik und Grundlagen der pneumatischen Förderung. Nach einer kurzen Einführung in die Firmengeschichte stellte sie verschiedene Produkte wie die vertikale Kugelringmühle, Packer und Materiallager vor. 3 Speakers Referenten Hans-Dieter Grudno, Christian Reinke, Raymond Haböck, Marieke Walter, Johann Seiler, Peter Ripp, Jens Breidenbach, Eike Willms, Ulrich Zielinski, Jana Rosendahl Peter Ripp dealt with the fundamental criteria that process engineers and mechanical engineers have to take into consideration when planning and designing plant components. The participants had an afternoon tour of the factory under the leadership of Peter Scur and Ellen Wanzura. An evening event in Berlin provided a good opportunity for the attendees to build on what they had heard and to make new contacts. The second day also had a full programme of lectures. Jens Breidenbach of Humboldt Wedag GmbH, Cologne spoke about Pyroprocess Engineering in a Modern Cement Factory. The Cologne plant engineering company provides technology and engineering from the quarry right through to the packing plant. Ownname equipment can be supplied for around 55 % of the systems and the rest is outsourced. Breidenbach particularly focused on the processes handled by KHD s core technology, in the cyclone preheater operating with the counterflow principle. A special cyclone design assures a low pressure drop and high system efficiency. The KHD precalcination system can be supplied in different configurations to suit customer requirements, e.g. equipped with emission-reducing LowNO x calciner or as a very flexible variant equipped with Combustion Chamber calciner for burning lumpy to large-sized surrogate fuel. ThyssenKrupp Polysius AG, Beckum was represented by Eike Willms and Kerstin Rößler. In his lecture, Clinker Burning Fundamentals and Emissions Willms provided more details of the requirement profile for modern cement factories. After a short introduction of the Polysius Group he focused on the individual plant components in the overall cement manufacturing process. In addition to turnkey systems for the cement industry, Polysius provides analysis systems of the POLAB series for characterizing raw materials, raw meal, clinker and cement. Willms also spoke about relevant process engineering aspects for the designing of cyclones. A modular calcining system design enabled precise adaptation to the boundary conditions of production technology, such as nature of combustion, fuel mixture, gas velocities, material transportation and versuche an Mühlen, Packern, Druckgefäßen, X-Pumpen sowie zu Silos und der Fluidcon-Förderung erfolgen und wertvolle Hinweise für die Anlagenauslegung liefern. In Rüdersdorf sind Klinkerkühler, Silotechnik und die pneumatische Förderung z.b. von Kohlestaub mit Komponenten von Claudius-Peters ausgerüstet. Abschließend erfolgte noch eine Übersicht über die Einsatzmöglichkeiten verschiedener Fördersysteme in Zementwerken. Nach dem Mittagessen waren Energieeffizienz und Prozesssicherheit durch gravimetrische Dosiertechnik in der Zementproduktion das Thema, vorgestellt Johann Seiler (FLSmidth Pfister GmbH, Augsburg). Seit mehr als 100 Jahren liefert FLSmidth Pfister Anlagen für die kontinuierliche Dosierung für eine Reihe von Anwendungsbereichen bei der Aufgabe von Brennstoffen und Stäuben. Nach dem Vortrag verdeutlichte Peter Ripp noch einmal, welche Grundlagen der Verfahrenstechniker bzw. Maschinenbauer bei der Konzeption von Anlagenkomponenten berücksichtigen muss. Am Nachmittag erfolgte die Werksbesichtigung. Peter Scur und Ellen Wanzura führten die Teilnehmer durchs Werk. In einer gemeinsamen Abendveranstaltung in Berlin konnten das Gehörte vertieft und neue Kontakte geknüpft werden. Auch am zweiten Tag standen Vorträge auf dem Programm. Jens Breidenbach (Humboldt Wedag GmbH, Köln) führte in das Pyroprozess-Engineering im modernen Zementwerk ein. Der Kölner Anlagenbauer bietet Anlagentechnik und Engineering vom Steinbruch bis zur Packanlage an. Etwa 55 % der Anlagen können dabei mit eigenem Equipment geliefert werden, der Rest wird zugekauft. Breidenbach ging besonders auf die in den Kernbereichen von KHD ablaufenden Prozesse, z.b. in den nach dem Gegenstromverfahren arbeitenden Zyklonvorwärmer, ein. Ein spezielles Design der Zyklone erlaubt geringen Druckverlust bei hoher Effizienz. Der KHD-Vorkalzinierer kann je nach Kundenanforderung in verschiedenen Ausführungen geliefert werden, z.b. mit emissionminderndem LowNO x -Kalzinator sowie, als weitere, sehr flexible Variante zur Verbrennung von mitunter sogar stückigem EBS, mit Combustion Chamber Kalzinator. Die ThyssenKrupp Polysius AG, Beckum war durch Eike Willms und Kerstin Rößler vertreten. Willms konnte 30 ZKG

4 ZKG Excursion // EVENTS INTERVIEW During the field trip, ZKG INTERNATIONAL asked Hans-Dieter Grudno about the factory and also what advice he can give to young engineers: ZKG: What is special about the Rüdersdorf plant? Grudno: The Rüdersdorf plant looks back on a long history. Last year we celebrated 125 years of cement production. The factory is still one of the biggest in Europe with a nominal capacity of 6000 t. Its unique feature is certainly the circulating fluidized bed. This allows us to also use mineral residues, for instance from road construction, and the ash from the fluidized bed as raw material components for the raw meal production process. ZKG: What modernisation measures are you currently planning? Grudno: We want to install a waste heat recuperation system. In Europe there is an increasing trend for waste heat utilization, even though other countries are much further than we are. The special feature of the Rüdersdorf system is that we also plan to utilize mixed gas from the bypass for power generation. ZKG: What would you say to young engineers who are thinking of working in the cement industry? Grudno: Technologically speaking, the cement industry is extremely diverse. It is possible to specialize in numerous individual fields, for instance the pyroprocessing sector or the grinding sector. Work in a cement factory always has a very direct influence on the production process, and the actions you take result in immediate feedback in economic and quality terms. Also, many of the involved companies nowadays are multinational groups, so that you will inevitably have contact with a lot of people and cultures. During lengthier stays abroad, you will not only gain professional experience but also experience of value for your own life. You will not just be a short-visit tourist in the foreign countries, but will be living and working together with colleagues at the company s factories. That will certainly have a lasting and positive effect! Anläßlich der Exkursion befragte ZKG INTERNATIONAL Hans-Dieter Grudno zum Werk und dazu, was er jungen Ingenieuren mit auf den Weg geben würde: ZKG: Was ist das Besondere am Werk in Rüdersdorf? Grudno: Das Werk Rüdersdorf hat eine lange Geschichte. Letztes Jahr haben wir 125 Jahre Zementproduktion gefeiert. Immer noch ist das Werk mit einer Nominalleistung von 6000 t eines der größten in Europa. Ein Alleinstellungsmerkmal ist mit Sicherheit die zirkulierende Wirbelschicht. Wir können dadurch auch mineralische Reststoffe z.b. aus dem Straßenbau thermisch nutzen und die aus der ZWS ausgetragene Asche als Rohmaterialkomponente für die Rohmehlherstellung verwerten. ZKG: Welche Modernisierungsmaßnahmen sind derzeit geplant? Grudno: Wir wollen ein Abwärmerückgewinnungssystem installieren. Der Trend zur Abwärmenutzung wird nun auch in Europa immer stärker, wenn auch andere Länder da bereits weiter sind. Die Besonderheit in Rüdersdorf wird sein, dass wir auch Bypass-Mischgas zur Stromerzeugung mitverwenden wollen. ZKG: Was würden Sie jungen Ingenieuren mit auf den Weg in die Zementindustrie geben? Grudno: Die Zementindustrie ist eine technisch sehr vielfältige Industrie. Man kann sich auf vielen Gebieten spezialisieren, z.b. auf der wärmetechnischen oder mahltechnischen Seite. In einem Zementwerk arbeitet man immer direkt mit Praxisbezug und kann Maßnahmen jederzeit sofort an ökonomischen und qualitativen Rahmenbedingungen kalibrieren. Darüber hinaus kommt man in den mittlerweile oft multinationalen Konzernen mit vielen Menschen und Kulturen in Kontakt. Bei längeren Aufenthalten kann man nicht nur Berufserfahrung, sondern auch Lebenserfahrung sammeln. Man lebt und arbeitet gemeinsam mit Kollegen in Werken im Ausland und ist nicht nur kurzzeitig zu Besuch. Das prägt! ZKG

Finally, the circulation of materials in rotary kilns and the CO 2 reduction potential in cement factories was discussed. Nearing the end of the programme, Dr. Ulrich Zielinski, Area Sales Manager Central and Eastern Europe of Refratechnik Cement GmbH, Göttingen presented Refratechnik Refractory Materials Innovations for the Cement Industry, in which he showed how plant owner can cut costs and optimize processes by making the right choice of refractory lining. The main demands imposed on new types of brick are increased infiltration resistance, reduced gas permeability, long-term brick flexibility (thermal fatigue resistance) and improved brick strength (cold crushing strength). Surrogate fuels seriously stress a kiln system, necessitating the use of specially adapted refractory lining solutions in different sections of the system. This affects the selection of both the brick type and the brick geometry. Jana Rosendahl from Cemex spoke about the staff requirement profile from the point of view of HR Management. Besides other opportunities, Cemex has a oneyear trainee program for the areas Aggregates, Cement Operations and Generalist Functions. Multinational groups are constantly on the lookout for committed and competent staff for the whole spectrum of their business segments. The next ZKG field trip for students is already being planned. Nach einer kurzen Vorstellung der Polysius-Gruppe ging er auf die einzelnen Anlagenkomponenten im Gesamtprozess der Zementherstellung ein. Polysius bietet, neben Turnkey-Anlagen für die Zementindustrie, Analysesysteme aus der POLAB -Reihe für die Charakterisierung von Rohmaterialien, Rohmehl, Klinker und Zement an. Willms fokussierte auch auf verfahrenstechnisch-relevante Aspekte bei der Auslegung von Zyklonen. Ein modulares Design von Kalziniersystemen erlaubt dabei eine exakte Anpassung an produktionstechnische Rahmenbedingungen wie Verbrennungsart, Brennstoffmix, Gasgeschwindigkeiten, Materialtransport und Verweilzeiten. Abschließend wurden noch Stoffkreisläufe in Drehrohröfen und CO 2 Einsparpotenziale in Zementwerken vorgestellt. Schließlich zeigte Dr. Ulrich Zielinski, Area Sales Manager Central and Eastern Europe (Refratechnik Cement GmbH, Göttingen) in seinem Vortrag Refratechnik Feuerfestmaterialien Innovationen für die Zementindustrie wie Anlagenbetreiber durch die richtige Wahl der Feuerfestzustellung Kosten sparen und vor allem Prozesse optimieren können. Anforderungen an neue Steinsorten betreffen im wesentlichen die Erhöhung des Infiltrationswiederstandes, die Reduzierung der Permeabilität (Gasdurchlässigkeit), die Beibehaltung der Elastizität (Temperaturwechselbeständigkeit) sowie die Erhöhung der Festigkeit (Kaltdruckfestigkeit). Eine Ofenanlage erfährt eine hohe Belastung durch Ersatzbrennstoffe, weshalb angepasste Lösungen für die Feuerfestzustellung in verschiedenen Anlagenbereichen nötig sind. Das betrifft sowohl die Auswahl der Feuerfeststeine als auch deren Geometrie. 4 Clinkering zone burner from Unitherm Cemcon Sinterzonenbrenner von Unitherm Cemcon Jana Rosendahl von Cemex stellte die Anforderungsprofile an Beschäftigte aus der Sicht des HR-Managements vor. Unter anderem gibt es bei Cemex ein einjähriges Trainee-Programm in den Bereichen Aggregates, Cement Operations und Generalist Functions. In einem multinationalen Konzern werden eigentlich immer engagierte und kompetente Mitarbeiter für verschiedenste Unternehmensbereiche gesucht.
